Calcined Kaolin Processing Technology: A Comprehensive Guide
Calcined kaolin, also known as metakaolin, is a thermally treated form of kaolin clay that undergoes a controlled heating process to enhance its properties. This material is widely used in industries such as ceramics, paints, plastics, and rubber due to its improved brightness, opacity, and chemical stability. The processing technology for calcined kaolin involves several critical steps to ensure high-quality output.
1. Mining and Beneficiation
The first stage involves extracting raw kaolin from deposits. The clay is then subjected to beneficiation processes to remove impurities such as quartz, mica, and iron oxides. Techniques like hydrocycloning, magnetic separation, and flotation are commonly employed to achieve a purer kaolin concentrate. The refined slurry is then dewatered using filter presses or centrifuges to reduce moisture content.

2. Drying and Pulverization
The dewatered kaolin cake is dried in rotary dryers or spray dryers to achieve a moisture level suitable for calcination. After drying, the material is pulverized into fine particles to ensure uniform heat distribution during calcination. Proper particle size control is essential to optimize the calcination efficiency and final product quality.
3. Calcination Process
Calcination is the most critical step in transforming raw kaolin into metakaolin. The process involves heating the kaolin at temperatures ranging from 650°C to 1,050°C in rotary or vertical kilns. During this phase, structural water is removed, and the crystalline structure of kaolinite transforms into an amorphous aluminosilicate phase. The exact temperature and residence time depend on the desired properties of the final product.

4. Cooling and Classification
After calcination, the material is rapidly cooled to stabilize its structure. Air classifiers or cyclones are used to separate fine particles from coarse ones, ensuring consistent particle size distribution. Additional milling may be required to achieve specific fineness requirements for end-use applications.
5. Surface Treatment (Optional)
In some cases, calcined kaolin undergoes surface modification using silane or other coupling agents to improve compatibility with polymers or coatings. This step enhances dispersion and performance in composite materials.
